Project Background

A major agrochemical and fine chemical industrial park in India constructed a new pesticide intermediate plant. The reaction system handles a mixed acid environment of concentrated sulfuric acid (98% H₂SO₄), hydrochloric acid (HCl), and organic chlorides. The original 316L piping suffered widespread pitting perforation within 6 months of commissioning. The owner upgraded to 904L super austenitic stainless steel for main process lines and Hastelloy C276 for flange bolting.

The Challenge

Mixed acid systems combining reducing (HCl, H₂SO₄) and oxidizing acids with chlorides represent the most aggressive corrosion environment for stainless steels. 316L fails rapidly due to its low molybdenum content (2-3%), losing passivity in reducing acid conditions with chloride present.

TOKO TECH supplied 904L seamless pipes containing 4.5% Mo + 1.5% Cu, achieving a PREN of 43+ for exceptional general corrosion resistance in sulfuric acid media. The copper addition specifically enhances resistance to reducing acids. Hastelloy C276 bolting (16% Cr + 16% Mo + 4% W) completely eliminated crevice corrosion at flange connections that had caused repeated fastener failures with standard A193 B8 bolts.

904L (UNS N08904) is a super austenitic stainless steel with 4.5% molybdenum and 1.5% copper — significantly higher than 316L's 2-3% Mo and no copper. The molybdenum improves pitting resistance (PREN 43 vs 25 for 316L), while copper enhances resistance to reducing acids like sulfuric acid. This combination makes 904L suitable for mixed acid environments where 316L fails within months.
Why use Hastelloy C276 for fasteners in chemical plants?
Bolted flange connections in chemical plants are prime locations for crevice corrosion due to stagnant acidic condensate. Hastelloy C276 has PREN > 65 and CPT > 100°C, making it virtually immune to crevice corrosion even in boiling acid solutions. Standard stainless steel bolts (A193 B8) lack this level of corrosion resistance.
